Job Overview

This chapter qualifies you to select and mount the correct grinding, flap, wire-brush, or filing tool for a specific finishing task, control sparks and dust while finishing coupon edges and weld zones, remove burrs and sharp corners without exceeding drawing tolerance, prepare bright clean weld zones and bevels, and inspect and measure the finished surface before it moves on to arc practice.

You will inspect the grinding area and tools, select the wheel or brush matched to the task, mount and run each wheel safely, secure the coupon, control the spark path, finish edges and weld zones to the required condition, and complete a dimensional and surface inspection on every coupon produced.

This chapter builds directly on the cut blanks produced in Chapter 5. Every coupon finished here becomes the material used to strike arcs beginning in Chapter 7, so the cleanliness, dimensions, and edge condition established in this chapter directly control the quality of every practice bead that follows.

Skills You Will Demonstrate

  • WF-031 — Select grinding wheels appropriate to the finishing task and tool.
  • WF-032 — Control sparks generated during grinding and finishing operations.
  • WF-033 — Grind edges safely without damaging required dimensions.
  • WF-034 — Deburr sharp corners on cut and finished stock.
  • WF-035 — Clean finished coupons of contamination before welding.
  • WF-036 — Inspect surface preparation against the coupon specification.

Where This Skill Fits

Chapter 4 established coupon dimensions and cleaned weld zones by hand and Chapter 5 produced the cut blanks. This chapter is where those blanks reach their final edge condition, bevel, and weld-zone cleanliness. Chapters 7 through 15 strike arcs on coupons finished in this chapter, and Chapters 16 through 20 depend on the same grinding and deburring skills for fit-up, tack correction, and finish work.

The select-mount-run-finish-clean-inspect sequence taught here repeats, in compressed form, whenever a later chapter calls for grinding, beveling, deburring, or weld-zone cleaning.

Scope and Intended Use

This chapter covers:

  • identifying the finishing task and selecting the wheel, disc, brush, or file matched to that task and tool
  • inspecting and mounting grinding wheels, flap discs, and wire wheels safely
  • controlling the spark path and protecting people, leads, cylinders, and combustible material during grinding
  • deburring cut edges and preparing bevels within the approved dimensional tolerance
  • grinding weld zones to bright clean metal for the specified distance
  • inspecting and measuring the finished coupon and labeling accepted and rejected pieces

This chapter does not authorize the learner to:

  • invent a bevel angle, root face, or grinding tolerance that is not supplied by the coupon drawing or project specification
  • strike a welding arc; no arc is produced in this chapter
  • service, repair, or open a grinder beyond normal wheel changes and operator-level setup
  • use a wheel, disc, or brush at a speed rating below the tool's rated speed or for an operation the wheel is not approved to perform

Any coupon that fails the dimensional, edge, or weld-zone inspection in this chapter must be corrected or rejected before it is used in a later chapter.

Reference Conventions

Establish these references before finishing begins, and do not change them without re-running the affected portion of the inspection.

TermDefinition
Weld zoneThe area of the coupon that will be joined or fused, defined by the coupon drawing and cleaned to bright metal for the specified distance
Bright clean metalBase metal from which rust, scale, paint, oil, and contamination have been removed so the underlying metal color is visible
Bevel angleThe angle of a prepared joint edge, measured from the coupon drawing or project specification
Root faceThe unbeveled portion of a joint edge remaining at the root, sized per the coupon drawing
Handling edgeAny cut or formed edge of the coupon that a worker's hand or glove may contact during normal handling
Spark collection areaThe designated location, confirmed clear of people and combustibles, into which the spark stream from grinding is directed

Coupon Finishing Record

Before grinding begins, record the following directly on the coupon finishing log:

Coupon identifier(s): ______________________     Required finish/edge condition: ______________________

Grinder/tool: ______________________     Wheel/disc/brush type and rating: ______________________

Date: ____________     Builder/learner name: ____________

Prerequisites

Common Field Fundamentals

Every grinding and finishing task in this chapter follows the same sequence: identify the task, select the matched tool and abrasive, inspect and mount it, secure the work, control the spark path, finish with light controlled passes, and inspect and measure the result before moving on.

Stock removalBulk material removal to reach a target dimension or bevel
BevelingPreparing a joint edge to a specified angle and root face
DeburringRemoving sharp handling-hazard edges without changing required dimensions
Mill-scale removalRemoving rolled-in scale ahead of measurement or welding
Weld-zone cleaningGrinding to bright clean metal for the distance specified by the procedure
Surface blendingLight finishing pass that smooths a surface without significant stock removal

Wheel Selection and Spark Control

Select the wheel, disc, or brush specifically approved for the identified task, not the fastest tool on hand. Grinding wheels, flap discs, and wire wheels have different stock-removal rates, finish characteristics, and speed ratings, and using the wrong one can gouge the coupon, damage the tool, or create an unsafe condition.

Finishing and Surface Preparation / Coupon Qualification

Grind, Deburr, and Finish Weld Coupons

Difficulty: Beginner

Estimated Time: 2–3 hours

Estimated Cost: $0–$50

Finished Work: A set of finished, measured, and inspected mild-steel weld coupons

A. Finished-Project Specification

Outcome: the coupon blanks cut in Chapter 5, finished to the edge condition, bevel, weld-zone cleanliness, and dimensional tolerance stated on the coupon drawing or project specification, deburred on all handling edges, cleaned of grinding dust and debris, measured, and labeled accepted or rejected.

B. Component Schedule

ComponentQuantityMaterialFinished SizePreparation
Coupon blankPer cut list from Chapter 5Identified mild steel, as cutPer coupon drawing dimensions and toleranceDeburred handling edges; bevel and root face per drawing where required; weld zone ground to bright clean metal for the specified distance

C. Material Takeoff

  • Coupon stock: the cut mild-steel blanks produced and documented in Chapter 5, matched to their identification marks.
  • Abrasives: grinding wheels, flap discs, and wire wheels rated for the grinder and the identified task, in sufficient quantity for the full coupon set.
  • Hand tools: files sized for final controlled deburring and correction.
  • Consumables: none beyond abrasives and dust-collection media; this chapter does not consume welding consumables.
  • Fastener and hardware schedule: not applicable. This chapter finishes loose coupons, not a fastened assembly.

D. Acceptance Standards

CheckStandard
Wheel/disc/brush selectionMatched to the identified task, grinder speed rating, and material; disconnected power used for every mounting change
Spark controlSpark stream directed only into the confirmed collection area; people, leads, cylinders, and combustibles kept clear
Edge and bevel dimensionsGround edges and bevels match the coupon drawing angle, root face, and tolerance without excessive thinning
DeburringAll handling edges free of burrs and unsafe sharp corners; corners broken only within drawing tolerance
Weld-zone cleanlinessWeld zone ground to bright clean metal for the distance specified by the procedure, free of rust, scale, paint, and oil
Surface conditionFree of deep grooves, undercut edges, cracks, excessive rounding, and embedded abrasive
Final dimensionsWidth, length, thickness, bevel, and flatness measured and within the coupon drawing tolerance
DocumentationWheel type, grinder, preparation task, dimensions, defects, and final acceptance recorded for every coupon

E. Preparation — Review and Area Setup

  1. Review the required coupon finish, edge condition, weld-zone cleanliness, and dimensional tolerance. Confirm the drawing or specification for each coupon before touching a grinder.
  2. Inspect the hot-work and grinding area for combustible material and spark travel. Repeat the relevant portion of the Chapter 1 area check for the grinding location.
  3. Install welding curtains or grinding screens as required. Confirm sightlines toward other occupied areas are blocked.
  4. Select safety glasses, face shield, hearing protection, gloves, clothing, and respiratory controls. Confirm every item is inspected and in place before grinding begins.

F. Task Identification and Wheel Selection

  1. Identify the task as stock removal, beveling, deburring, mill-scale removal, weld cleaning, or surface blending. Record the task for each coupon before selecting a tool.
  2. Select the wheel or tool specifically approved for the task. Do not substitute a faster or more convenient wheel for one matched to the task.
  3. Verify wheel diameter, arbor, speed rating, type, expiration or condition where applicable, and material compatibility. Reject any wheel that fails this check.

G. Grinder Inspection and Wheel Mounting

  1. Inspect the grinder guard, handle, switch, cord, spindle, flange, and body. Remove any grinder with damage from service.
  2. Disconnect power before wheel installation. Confirm the tool is fully isolated before touching the spindle.
  3. Install the wheel with the proper flanges and tightening method. Follow the wheel and grinder manufacturer's mounting instructions exactly.
  4. Position the guard between the wheel and operator. Confirm the guard cannot be bypassed during normal use.
  5. Run the wheel at no load from a protected position. Stand clear of the wheel plane while bringing it to full speed.
  6. Stop for vibration, wobble, unusual noise, cracked wheel, or loose mounting. Correct the condition before any contact with a coupon.

H. Securing the Coupon and Controlling the Spark Path

  1. Secure the coupon in a vise, clamp, or fixture. Do not hold the coupon by hand during grinding.
  2. Position the work so the spark stream reaches only the approved collection area. Confirm the direction of the spark stream before starting the grinder.
  3. Keep leads, hoses, cylinders, windows, vehicles, and people out of the spark path. Recheck the surrounding area immediately before each grinding pass.

I. Grinding, Deburring, and Weld-Zone Preparation

  1. Use both hands on the grinder. Maintain stable two-hand control for the full grinding pass.
  2. Approach the material with the approved wheel angle. Match the angle to the task and the coupon drawing.
  3. Use light controlled pressure rather than forcing the wheel. Let the wheel remove material at its designed rate.
  4. Keep the wheel moving to avoid grooves, overheating, and local thinning. Do not dwell in one location.
  5. Do not grind on the side of a cutting wheel. Use only the wheel type approved for side loading.
  6. Do not use a wire wheel without checking wire condition, guard, speed, and correct direction. Confirm these items every time the wire wheel is mounted.
  7. Remove burrs along all handling edges. Inspect every cut edge for a burr before moving to the next coupon.
  8. Round or break sharp corners only within the drawing tolerance. Do not remove more material than the tolerance allows.
  9. Grind weld zones to bright clean metal for the specified distance. Confirm the cleaned distance matches the procedure before stopping.
  10. Remove rust, scale, paint, oil, and contamination without thinning the base metal. Stop grinding once bright metal is reached; do not continue removing sound base metal.
  11. Prepare bevels gradually and check angle and root face frequently. Re-measure after each pass rather than grinding to a single final pass.

J. Cooling, Inspection, and Final Correction

  1. Allow hot coupons to cool in the designated area. Confirm the cooling location is separated from combustibles and foot traffic.
  2. Do not touch or measure hot metal with bare hands. Confirm the coupon is at a safe handling temperature before continuing.
  3. Inspect finished surfaces for deep grooves, undercut edges, cracks, excessive rounding, embedded abrasive, and remaining contamination. Reject any coupon that fails this check.
  4. Measure coupon width, length, thickness, bevel, and flatness. Compare each measurement against the coupon drawing tolerance.
  5. Use a file or hand abrasive for final controlled correction where appropriate. Make small corrective passes rather than returning to the power grinder for minor adjustments.
  6. Clean dust with approved vacuum or collection equipment. Remove metal dust and abrasive debris from the coupon and the surrounding area.
  7. Inspect the area for sparks and hot particles. Confirm no smoldering material remains before leaving the coupon unattended.
  8. Label accepted and rejected coupons. Mark each coupon clearly so it is not confused with an unfinished or rejected piece.
  9. Record wheel type, grinder, preparation task, dimensions, defects, and final acceptance. Complete the coupon finishing log entry for every coupon produced.

Common Area Inspection

Inspect every finished coupon using the same checks regardless of which grinding, flap, wire-brush, or filing task produced it.

Complete the Coupon Finishing Inspection Checklist in the Inspection Checklist section below before beginning Chapter 7.

Failure Points and Troubleshooting

Cleanup

This chapter ends with a set of finished, inspected coupons ready for the arc-welding chapters that follow. Housekeeping here protects both the coupons and the grinding area for the next task.

Field Terms

Bright Clean Metal
Base metal from which rust, scale, paint, oil, and contamination have been removed so the underlying metal color is visible.
Bevel Angle
The angle of a prepared joint edge, measured from the coupon drawing or project specification.
Root Face
The unbeveled portion of a joint edge remaining at the root, sized per the coupon drawing.
Handling Edge
Any cut or formed edge of the coupon that a worker's hand or glove may contact during normal handling.
Spark Collection Area
The designated location, confirmed clear of people and combustibles, into which the spark stream from grinding is directed.
Flap Disc
An abrasive disc used for blending and finishing without the aggressive stock removal of a grinding wheel.
No-Load Run
Running a newly mounted wheel at full speed from a protected position before it contacts any material.
Weld Zone
The area of the coupon that will be joined or fused, cleaned to bright metal for the distance specified by the procedure.

Skill Check

  1. Why must the wheel, disc, or brush be selected for the specific finishing task rather than by convenience or speed?
  2. What must happen to a grinder's power connection before a wheel is installed or changed, and why?
  3. Why must a newly mounted wheel be run at no load from a protected position before contacting a coupon?
  4. Why must coupon dimensions and bevel angle be checked during grinding rather than only after grinding is complete?
  5. What is the difference between deburring a handling edge and breaking a corner beyond drawing tolerance?
  6. Why must the spark stream be directed into a confirmed collection area before grinding begins?
  7. What defines "bright clean metal," and why is reaching it required before stopping weld-zone grinding?
  8. Why must a wire wheel's wire condition, guard, speed rating, and rotation direction be checked every time it is mounted?
  9. What must the learner do with a coupon that is ground below its minimum thickness tolerance?
  10. Why must dust and abrasive debris be removed from the coupon and area before the coupon is labeled accepted?

Performance Check

With finishing complete, review each coupon against the Acceptance Standards table and confirm the wheel or tool used was matched to the task and correctly mounted, the spark path stayed within the approved collection area throughout grinding, ground edges and bevels match the drawing angle, root face, and tolerance, every handling edge is free of burrs, the weld zone is bright clean metal for the specified distance, the surface is free of grooves, undercut, cracks, and embedded abrasive, and final dimensions meet the drawing tolerance. Complete the Coupon Finishing Inspection Checklist and correct or reject any coupon that fails before labeling it accepted. Do not proceed to Chapter 7 until every coupon intended for arc practice is finished, inspected, and documented.

Chapter Closeout

You have completed the sixth chapter in the welding fundamentals sequence: grinding, deburring, and finishing weld coupons. This chapter required you to select grinding wheels appropriate to the finishing task (WF-031), control sparks generated during grinding and finishing operations (WF-032), grind edges safely without damaging required dimensions (WF-033), deburr sharp corners on cut and finished stock (WF-034), clean finished coupons of contamination before welding (WF-035), and inspect surface preparation against the coupon specification (WF-036).

You now have a set of clean, dimensionally accepted, safely handled weld coupons with documented preparation. That coupon set carries directly into the next chapters: striking and controlling an arc with stick welding on the exact material you have just finished.

Store the completed Coupon Finishing Inspection Checklist with your other project records. You will reference these coupons and their documentation beginning in Chapter 7.
