Job Overview

This chapter qualifies you to configure one GMAW (MIG) machine for approved mild-steel practice welding. You will install a wire spool in the correct feed direction, set up the wire-feed drive system, connect and leak-check the shielding-gas system, verify machine polarity for the selected solid wire, set starting voltage and wire-feed speed from the approved chart, attach the work clamp, and complete a documented wire-feed and gas-flow inspection before running a short test weld under instructor authorization.

This chapter does not teach welding technique. It ends with a verified, ready-to-weld GMAW station and a documented setup record. Running practice beads on that station is taught in Chapter 11.

Skills You Will Demonstrate

  • WF-055 — Install a wire spool in the correct feed direction with approved drive-roll tension and spool brake settings.
  • WF-056 — Set up the wire-feed system, including drive rolls, guides, liner, and gun components matched to the wire.
  • WF-057 — Connect and leak-check the shielding-gas system for the approved process and material.
  • WF-058 — Set voltage and wire-feed speed from the approved starting chart or procedure.
  • WF-059 — Verify machine polarity for the selected solid wire before energizing the station.
  • WF-060 — Perform a documented MIG setup inspection, including a wire-feed and gas-flow check and a short authorized test weld.

Where This Skill Fits

Chapter 1 established the welding area, Chapter 2 staged your PPE, and Chapter 3 identified and inspected the station's power source, leads, clamp, gun, and consumables. This chapter builds directly on that equipment-readiness record: you are configuring the same GMAW station for the specific wire, gas, and parameters required by the practice project in Chapter 11.

The setup you complete here — wire installed, feed system tuned, gas leak-checked, polarity verified, parameters set, and a passed test weld — is the setup you return to at the start of Chapter 11 and Chapter 12, and it is the model for the GMAW portion of the Chapter 20 capstone.

Scope and Intended Use

This chapter covers:

  • installing an identified solid GMAW wire spool in the correct feed direction with approved drive-roll and brake settings
  • setting up the wire-feed drive rolls, guides, liner, and gun components to match the wire type and diameter
  • connecting, securing, and leak-checking the shielding-gas cylinder, regulator, flowmeter, and hose system
  • verifying machine polarity and setting starting voltage and wire-feed speed from the approved chart or procedure
  • performing a wire-feed and gas-flow check and a short authorized test weld on matching scrap
  • completing and recording the GMAW setup inspection

This chapter does not authorize the learner to:

  • weld a practice bead or joint beyond the short authorized test weld described in this chapter; bead practice is taught in Chapter 11
  • open the machine enclosure or service internal components beyond normal operator setup
  • select a wire, gas, or parameter range other than the one identified by the chapter project specification, machine manufacturer, or wire manufacturer
  • proceed with a station that has not first passed the Chapter 3 equipment-readiness inspection

Any wire-feed, gas, polarity, or parameter item that fails the setup inspection in this chapter must be corrected before the test weld is authorized.

Reference Conventions

Establish these references before setup begins, and do not change them without re-running the affected portion of the setup inspection.

TermDefinition
Wire extension (stickout)The length of wire extending beyond the end of the contact tip, measured and trimmed to the approved distance before welding
Contact-tip-to-work distanceThe distance from the contact tip to the workpiece surface, set from the approved procedure and verified before the test weld
Drive-roll tensionThe pressure applied by the drive rolls against the wire, adjusted only to the minimum tension that feeds smoothly without slipping or deforming the wire
Spool brakeThe adjustable drag on the wire spool that prevents overrun (backlash) when the gun trigger is released
Pre-flow / post-flowShielding-gas flow that begins immediately before the arc starts and continues briefly after the arc stops to protect the puddle
BirdnestingA wire jam at the drive rolls or inlet guide caused by feed resistance downstream, requiring the feed system to be cleared and the cause corrected

Station and Setup Record

Before the test weld, record the following directly on the GMAW setup inspection form:

Station / machine ID: ______________________     Wire classification and diameter: ______________________

Shielding gas: ______________________     Polarity: ______________________     Contact tip size: ______________________

Starting voltage: ____________     Starting wire-feed speed: ____________     Gas flow: ____________     Builder/learner name: ____________

Prerequisites

Common Field Fundamentals

A GMAW setup follows the same authorize-inspect-install-verify-test sequence every time, regardless of wire type or shop: de-energize before opening the wire compartment, match every feed-system component to the wire, connect and leak-check gas before opening the cylinder valve for use, verify polarity before energizing output, and confirm the whole system with a no-arc feed check before ever striking a test arc.

Wire and spoolIdentified classification, diameter, and condition; installed in the correct feed direction
Drive systemDrive rolls, inlet and outlet guides, and liner matched to wire type and diameter
Gun componentsLiner, diffuser, contact tip, and nozzle matched to the wire and process
Shielding gasCylinder, regulator, flowmeter, hose, and gun connection, leak-checked before use
Polarity and outputVerified against the wire manufacturer's information before energizing
ParametersStarting voltage and wire-feed speed from the approved chart or procedure
Work clampAttached to clean test metal close to the practice area
Setup verificationNo-arc feed and gas check, then a short authorized test weld

Wire-Feed System and Gun Match

Every component the wire passes through — drive-roll groove, inlet guide, liner, diffuser, contact tip, and nozzle — must match the wire type and diameter identified for this project. A mismatch at any one point is a common cause of birdnesting, erratic feed, or arc instability that is easy to misdiagnose as a machine fault.

  • Fastener and hardware schedule: not applicable. This chapter configures a machine, not a fastened assembly.

D. Acceptance Standards

CheckStandard
Wire spoolCorrectly identified, clean, dry, and installed in the correct feed direction with approved brake setting
Drive-roll and gun matchGroove, liner, guides, contact tip, and nozzle all matched to wire diameter and type
Wire feedSmooth and consistent through a full trigger pull with no slipping, surging, or birdnesting
Gas systemCorrect gas identified, all connections leak-checked, flow set to the approved starting range
PolarityVerified against wire manufacturer information before energizing output
Starting parametersVoltage and wire-feed speed set from the approved chart or procedure and recorded
Work clampAttached to clean sound metal with no unintended current path
Test weldStable arc sound, acceptable bead appearance, adequate gas coverage, and no feed disruption, confirmed under instructor authorization

E. Preparation — Review and Machine Isolation

  1. Review the machine manual, approved wire, wire diameter, shielding gas, polarity, contact tip, material thickness, and starting parameters. Confirm every value against the chapter project specification before touching the machine.
  2. Complete work-area, ventilation, fire, cylinder, and PPE checks. Confirm the Chapter 1 area readiness record remains in effect and required PPE is staged.
  3. Turn off and isolate the welding machine before opening the wire compartment. Confirm the machine is fully de-energized before proceeding.

F. Wire Installation and Feed-System Setup

  1. Inspect the wire feeder, spool hub, brake, drive rolls, guides, liner, gun connection, and compartment cleanliness. Clear any debris before installing wire.
  2. Verify the drive-roll groove matches the wire type and diameter. Replace mismatched drive rolls before continuing.
  3. Inspect the wire spool label and wire condition. Confirm classification and diameter match the chapter project specification.
  4. Do not install rusty, dirty, kinked, wet, or unidentified wire. Set aside and tag any spool that fails this check.
  5. Install the spool in the correct feed direction. Confirm the wire pays off without twisting against the hub.
  6. Secure the spool retaining device. Confirm the spool cannot shift or fall during feeding.
  7. Adjust spool brake only to the approved starting condition. Use the machine manufacturer's starting value; do not estimate.
  8. Release drive-roll pressure. Confirm the rolls are open before threading wire.
  9. Cut the wire end cleanly and remove bent or contaminated wire. Discard any deformed length before feeding.
  10. Feed the wire through the inlet guide, drive rolls, outlet guide, liner, and gun. Guide the wire by hand only up to the drive rolls.
  11. Keep hands clear of drive rolls and pinch points. Do not guide wire past the closed drive rolls with fingers.
  12. Close the drive rolls and apply only the required tension. Use the manufacturer's starting tension value.
  13. Verify the gun liner, diffuser, contact tip, and nozzle match the wire and process. Confirm bore size and thread type before installing.
  14. Remove the contact tip if required for initial wire feeding. Follow the machine manufacturer's sequence for first feed-through.
  15. Close the compartment before energizing where required. Confirm the compartment cover is secured.

G. Polarity, Gas Connection, and Leak Check

  1. Verify machine polarity for the selected solid wire. Confirm the required polarity from the wire manufacturer's information.
  2. Connect or confirm output terminals according to the manual. Do not change internal connections beyond normal operator setup.
  3. Secure the shielding-gas cylinder upright. Confirm the cylinder is chained or otherwise secured before connecting the regulator.
  4. Verify cylinder label and regulator compatibility. Confirm the gas identified on the label matches the approved process gas.
  5. Inspect regulator, flowmeter, hose, fittings, and gun gas connection. Replace any damaged component before connecting.
  6. Install the regulator using the approved clean fitting procedure. Do not use oil or grease on the fitting.
  7. Open the cylinder valve according to gas-specific instructions from a safe position. Stand to the side of the regulator gauge face while opening.
  8. Check all connections for leakage using the approved method. Never use a flame to check for a gas leak.
  9. Set initial gas flow using the approved starting range and actual shop conditions. Record the value on the setup form.
  10. Do not compensate for wind or leakage by uncontrolled high flow. Correct the cause instead of increasing flow beyond the approved range.

H. Parameter Setting and No-Arc Verification

  1. Trigger the gun in a safe direction to feed wire. Direct the gun away from your body and any bystander.
  2. Keep the gun away from the face and body during feeding. Maintain a safe stance throughout the check.
  3. Install the correct contact tip and trim wire to the approved extension. Cut the wire cleanly at the specified stickout length.
  4. Set the starting voltage and wire-feed speed from the approved chart or procedure. Record both values on the setup form.
  5. Confirm inductance, arc control, burnback, or other controls remain at approved settings. Do not adjust beyond the manufacturer's or procedure's starting values.
  6. Attach the work clamp to clean test metal. Confirm sound contact close to the intended test-weld location.
  7. Perform a gas-flow and wire-feed check without striking an arc. Trigger the gun briefly and observe both systems together.
  8. Listen for smooth feeding and inspect for birdnesting, slipping, surging, or leaks. Note any irregularity on the setup form.
  9. Correct feeder tension, spool brake, tip, liner, or guide problems before welding. Re-run the feed check after each correction.

I. Authorized Test Weld and Setup Record

  1. Complete a short test weld on matching scrap under instructor authorization. Confirm authorization before lowering the helmet and striking the arc.
  2. Inspect arc sound, bead, spatter, gas coverage, and machine response. Compare the result with the approved acceptance sample.
  3. Record machine, wire, gas, polarity, tip, flow, voltage, wire speed, and inspection result. Complete every field on the GMAW setup inspection form.
  4. Close the cylinder and shut down if the station is not proceeding directly to welding. Relieve line pressure and isolate the machine before leaving the station unattended.

Common Setup Inspection

Inspect the station using the same checks regardless of machine brand or shop layout.

Complete the GMAW Setup Inspection Form in the Inspection Checklist section below before beginning Chapter 11.

Failure Points and Troubleshooting

Cleanup

This chapter ends with a documented, ready-to-weld station, not a completed practice project. Housekeeping here protects the setup record for Chapter 11.

Field Terms

Wire Extension (Stickout)
The length of wire extending beyond the contact tip, trimmed to the approved distance before welding.
Contact-Tip-to-Work Distance
The distance from the contact tip to the workpiece surface, set from the approved procedure.
Drive-Roll Tension
The pressure applied by the drive rolls against the wire, set to the minimum value that feeds smoothly without slipping.
Spool Brake
The adjustable drag on the wire spool that prevents overrun when the trigger is released.
Birdnesting
A wire jam at the drive rolls or inlet guide caused by downstream feed resistance.
Pre-Flow / Post-Flow
Shielding-gas flow that begins before the arc starts and continues briefly after the arc stops.
Leak Check
The approved method for confirming gas-system connections are sealed; never performed with a flame.
Setup Inspection Form
The documented record of wire, gas, polarity, tip, flow, voltage, wire speed, and inspection result for the station.

Skill Check

  1. Why must the drive-roll groove, liner, guides, contact tip, and nozzle all be matched to the wire diameter rather than only the contact tip?
  2. Why is the contact tip removed for initial wire feed-through on many machines, and what problem does this prevent?
  3. Why must the shielding-gas system be leak-checked before gas flow is set, rather than after?
  4. Why must polarity be verified against the wire manufacturer's information rather than assumed from a previous SMAW setup?
  5. What is the difference between the no-arc wire-feed and gas-flow check and the short authorized test weld, and why are both required?
  6. Why must drive-roll tension and spool brake be set only to the approved starting condition rather than tightened until feed feels certain?
  7. What must the learner do if the test weld shows porosity, rather than proceeding directly to Chapter 11?
  8. Why is the short test weld performed only under instructor authorization?
  9. Why does this chapter require every setup value to be recorded on the inspection form before proceeding?
  10. Why does no practice bead or joint welding occur in this chapter?

With the setup inspection complete, review the finished station against the Acceptance Standards table and confirm the wire is correctly identified and installed, the drive-roll and gun components are matched to the wire, the wire-feed check shows smooth consistent feed, the gas system is leak-checked with flow set to the approved range, polarity is verified, starting voltage and wire-feed speed are recorded, the work clamp is attached to clean sound metal, and the short authorized test weld shows a stable arc, acceptable bead appearance, and adequate gas coverage. Complete the GMAW Setup Inspection Form and correct any failed item before obtaining instructor authorization. Do not proceed to Chapter 11 until the setup record is complete.

Chapter Closeout

You have completed the GMAW station setup chapter. This chapter required you to install a wire spool in the correct feed direction with approved drive-roll tension and spool-brake settings (WF-055), set up the wire-feed drive system, guides, liner, and gun components to match the wire (WF-056), connect and leak-check the shielding-gas system (WF-057), set starting voltage and wire-feed speed from the approved chart (WF-058), verify machine polarity for the selected solid wire (WF-059), and complete a documented setup inspection including a wire-feed and gas-flow check and a short authorized test weld (WF-060).

You now have a documented, verified, ready-to-weld GMAW station. That setup record carries directly into the next chapter: running controlled practice beads on flat mild steel with this same machine, wire, and gas configuration.

Store the completed GMAW Setup Inspection Form with your other project records. You will confirm this station's setup before Chapter 11 and Chapter 12.
