Job Overview

This project qualifies you to install one listed old-work electrical box into an existing finished gypsum-board wall. The finished work product is one securely seated old-work box, installed at the approved device location, with a verified clear cavity, an accurately cut opening, correctly operated clamps, and full box volume preserved for the planned conductors and device.

You will review the approved device location and wall construction; de-energize and verify any circuits that may pass through the work area; inspect both sides of the wall for plumbing, ducts, and other constraints; scan for studs, metal, and wiring indicators; mark and cut the opening using the box manufacturer's template; inspect the open cavity directly; insert and clamp the box; and document the cavity inspection, box type, and final location.

This project builds on the isolation and verification sequence from Chapter 1 and the box-selection and box-fill principles introduced for new-work boxes in Chapter 3. It prepares the wall opening that Chapters 5 through 12 will use for connectors, cable, splices, grounding, and devices.

Skills You Will Demonstrate

  • EL-019 — Locate wall cavities suitable for an old-work box by inspecting both sides of the wall and using approved scanning methods.
  • EL-020 — Mark cut openings using the box manufacturer's template at the approved device centerline and mounting height.
  • EL-021 — Cut drywall cleanly with the approved hand tool or controlled power tool without overcutting or damaging concealed utilities.
  • EL-022 — Install old-work boxes so the flange sits flat against the finish and the box is properly seated in the cavity.
  • EL-023 — Secure box clamps evenly according to the manufacturer's instructions without overtightening or crushing the wallboard.
  • EL-024 — Inspect finished-wall box placement for movement, twist, depth, edge damage, and cover-plate coverage.

Where This Skill Fits

Chapter 3 taught new-work box installation in open framing, where the cavity is visible before the box goes in. This project reverses that condition: the wall is already finished, so the cavity must be proven clear before any cut is made. The scanning, exploratory-opening, and stop-work habits taught here protect the wiring, plumbing, and structural members that Chapter 3's open-framing project could inspect directly.

The old-work box installed in this project receives the knockouts and connectors from Chapter 5, the cable routed in Chapter 6, and the splicing, grounding, and device work in Chapters 7 through 12.

Scope and Intended Use

This project covers:

  • reviewing the approved device location, box type, wall construction, circuit plan, and finish condition before cutting
  • de-energizing and verifying circuits that may pass through the selected wall area using the Chapter 1 live-dead-live procedure
  • locating studs, metal, and wiring indicators with an approved scanning method
  • marking and cutting one wall opening using the box manufacturer's template
  • installing one listed old-work box with correctly operated clamps
  • inspecting the completed installation for movement, twist, depth, and cover-plate coverage

This project does not authorize the learner to:

  • cut into a wall cavity that has not been scanned and inspected from both accessible sides
  • continue cutting once wiring, plumbing, gas piping, structural members, moisture, or unknown materials are discovered
  • install an old-work box where the verified cavity cannot provide adequate volume for the planned conductors and device
  • proceed to cable routing, splicing, or device installation before the cavity and box installation are approved under this chapter

Any wall condition that fails verification in this chapter must be corrected, repaired, or escalated to a qualified professional before work continues.

Reference Conventions

Establish these references before any wall opening is marked, and do not change the defined device location mid-project.

TermDefinition
Device centerlineThe vertical and horizontal centerline of the box opening, established from the approved device location and finished mounting height
Verified clear cavityA wall cavity confirmed by scanning and exploratory inspection to be free of plumbing, wiring, ducts, structural blocking, and other constraints at the box location
Exploratory openingA small opening made before the full cutout to confirm the cavity is clear, made within the area the template will later remove wherever the box design allows
FlangeThe flat rim of the old-work box that seats against the finished wall surface once the box is installed
Old-work clampThe wing, screw, or ear mechanism that draws the box body against the back of the wallboard to hold the box in place
Stop-work conditionAny wiring, plumbing, gas piping, structural member, moisture, or unknown material discovered during scanning, exploratory opening, or cutting that must halt the project until corrected or escalated

Device Location and Cavity Record

Before marking any cutout, record the defined device location and scan results directly on the Old-Work Box Installation Worksheet:

Device location: ______     Wall description: ______     Box type and volume: ______

Circuits de-energized and verified: ______ (Yes/No)     Scan results: ______     Exploratory-opening result: ______     Date started: ____________     Builder name: ____________

Prerequisites

Common Field Fundamentals

Old-work box installation differs from the new-work installation taught in Chapter 3 in one essential way: the cavity cannot be inspected before the wall is opened. Every step in this project exists to reduce that uncertainty before the full cutout is made.

Location reviewDevice location, box type, wall construction, and circuit plan confirmed before any marking begins
De-energizationCircuits that may pass through the wall area de-energized and verified per Chapter 1
Two-sided inspectionBoth accessible sides of the wall inspected for plumbing, ducts, cabinets, and blocking
ScanningStuds, metal, and wiring indicators located with an approved scanning method
Template markingCenterline and mounting height established, then the exact cutout traced with the manufacturer's template
Exploratory openingA small opening made and inspected directly before the full cutout is completed
Box seatingBox inserted, flange seated flat, and clamps operated evenly without crushing the wallboard
DocumentationCavity inspection, box type, volume, and final location recorded on the worksheet

Cavity Verification Before Any Cut

Before tracing the template, inspect both sides of the wall for plumbing, ducts, cabinets, blocking, tile, and other constraints, then scan the location for studs, metal, and wiring indicators. Position the template only within a cavity that this inspection and scan have confirmed is clear. A cavity that cannot be confirmed clear by these methods must not be cut until an exploratory opening resolves the uncertainty.

E. Review and De-Energization

  1. Review the approved device location, box type, wall construction, circuit plan, finish condition, and access route. Confirm the box type and volume match the planned conductors and device before proceeding.
  2. De-energize and verify all circuits that may pass through the selected wall area when required by the work plan. Use the complete Chapter 1 live-dead-live procedure and document the result.

F. Cavity Inspection and Scanning

  1. Inspect both sides of the wall and adjacent spaces for plumbing, ducts, cabinets, blocking, tile, and other constraints. Record every constraint found, even if it does not affect the planned location.
  2. Use approved scanning methods to locate studs, metal, and wiring indicators. Scan an area larger than the planned cutout to catch indicators near the edges.

G. Layout and Template Marking

  1. Establish the device centerline and finished mounting height. Confirm the measurement against the approved plan before marking the wall.
  2. Position the box template within a verified clear cavity. Do not position the template over any location flagged during the two-sided inspection or scan.
  3. Check that box clamps and cable entries will clear the stud and wall materials. Confirm clearance on all sides of the traced outline before cutting.
  4. Trace the exact cutout using the box manufacturer's template. Do not freehand, enlarge, or estimate the opening.

H. Exploratory Opening and Cutout

  1. Protect the floor and establish dust control. Complete this step before any cutting tool contacts the wall.
  2. Make a small exploratory opening where required before completing the full cut. Keep the opening within the traced cutout area wherever the box design allows.
  3. Stop work if wiring, plumbing, gas piping, structural members, moisture, or unknown materials appear. Escalate per the Failure Points section before continuing.
  4. Cut the opening with the approved hand tool or controlled power tool without overcutting. Follow the traced line exactly and control depth to avoid damaging concealed materials.

I. Box Insertion and Clamp Operation

  1. Remove loose gypsum and inspect the full cavity. Confirm the cavity is clear of debris and matches the exploratory-opening result.
  2. Verify that the selected box volume remains adequate for the planned conductors and device. Reconfirm the volume calculation against the actual cavity condition.
  3. Insert the box and confirm that the flange sits flat against the finish. Correct any gap before operating the clamps.
  4. Operate the old-work clamps evenly according to the box instructions. Tighten clamps in the sequence and method specified by the manufacturer.
  5. Do not overtighten clamps or crush the wallboard. Stop tightening once the box is snug against the back of the wallboard with no visible bowing.

J. Inspection, Correction, and Documentation

  1. Check the box for movement, twist, depth, edge damage, and cover-plate coverage. Confirm the box will accept a standard cover plate without a visible gap.
  2. Route or protect the cable only after the cavity and box installation are approved. Do not begin cable work under this chapter's authorization.
  3. Repair unacceptable wall damage before device installation. Patch any oversized or torn opening before proceeding to Chapter 5.
  4. Document the cavity inspection, box type, volume, and final location. Complete every field on the Old-Work Box Installation Worksheet.

Common Readiness Inspection

Inspect every completed old-work box installation using the same checks regardless of which room or wall the project involves.

Skill Check

  1. Why must both accessible sides of the wall be inspected before scanning and cutting the opening?
  2. What must the learner do if the scan or exploratory opening reveals wiring, plumbing, or an unknown material?
  3. Why is the exploratory opening made within the traced cutout area whenever the box design allows it?
  4. What conditions require the learner to stop cutting rather than continue by force?
  5. Why must the box volume be reconfirmed after the cavity is opened, not only during initial selection?
  6. What is the risk of overtightening old-work box clamps, and how is it corrected?
  7. What information must be recorded on the Old-Work Box Installation Worksheet before a later chapter project may begin?
  8. Why must circuits that may pass through the wall area be de-energized and verified using the Chapter 1 procedure before cutting?
  9. What must the learner check about the flange before operating the clamps?
  10. Why must the device location be established and confirmed before the template is positioned on the wall?

Project Closeout

You have completed the fourth project in the residential electrical sequence: installing an old-work electrical box in a finished wall. This project required you to review the approved device location and wiring method, de-energize and verify circuits in the work area, inspect and scan the wall cavity, mark and cut an accurate opening with the manufacturer's template, insert and clamp a listed old-work box, and inspect and document the finished installation (EL-019 through EL-024).

You now have a secure, undamaged old-work box installed at the approved location, verified undamaged, and ready for a permitted cable and device installation. That box carries directly into the next project: preparing knockouts and installing listed cable connectors for the wiring method serving this location.

Keep the Old-Work Box Installation Worksheet with your project records. You will reference the recorded box type, volume, and location before performing knockout and connector work in the next project.
